Full disclosure: I'm not a graphic designer. I'm the office administrator who handles purchasing for a 300-person company—roughly $180k annually across 12 vendors. In 2023, we bought a laser etcher machine for branded gifts, and I ended up owning the file-prep process by default. I report to operations and finance, so I've learned to make every step count.
You can spend a good chunk of your morning reading Coherent laser news today and still not know whether your artwork is ready to run. That's not what this article is about. This is about the practical side: how to design laser cut files so you don't waste material, money, or time.
This checklist has seven steps. Some will sound obvious. One of them cost me a full batch before I learned it.
Step 1: Start with vector, not a screenshot
A laser etcher machine works best with vector files. Use SVG, PDF, AI, or DXF. JPG and PNG can work for engraving, but not for cutting. If your design needs a clean cut outline, that outline has to be vector. If you zoom in and see pixels, that's not a vector file.
I use Inkscape because it's free and reads most file formats. Adobe Illustrator works too. The important thing is that the edges stay smooth when you zoom in.
Checkpoints:
- File format is SVG, PDF, AI, or DXF.
- No raster logos or photos are embedded in the design.
- Text is ready to convert into paths in Step 3.
According to Coherent's website (coherent.com, checked January 2025), file support varies by model. Check your exact laser etcher machine's manual before assuming it accepts every format.
Step 2: Set the artboard to the real work area
This sounds kinda basic, but it's the most common file-prep mistake I see. If the usable area is 8 by 10 inches, set your artboard to 8 by 10 inches. Then design inside it. Don't design a 12 by 16 file and scale it down later. When you scale, line weights and spacing change, and small details disappear.
Read that again: I do not mean the marketing bed size. I mean the actual usable size once the rotary fixture or jig is installed. When we bought our laser engraver for mugs, I made the logo band too wide because I used the flat-bed dimensions. It didn't fit. (Which, honestly, I should have checked before opening the file.)
Measure the work area before you measure anything else.
Step 3: Convert text to paths or outlines
If your design has text, convert it to paths before exporting. This stops fonts from changing when another computer opens the file, or when the laser software doesn't have the font installed.
In Inkscape: select the text, go to Path > Object to Path. In Illustrator: Type > Create Outlines. Then zoom into the letters. Some fonts convert poorly, and small holes in letters can fill in when engraved.
We had a batch of 50 mugs with a company tagline. I didn't convert the font because it was a standard font. The laser software substituted a different version, and the spacing was off. It wasn't a huge disaster, but it was noticeable. Now I always convert.
Step 4: Separate cut and engrave layers with colors
Most laser systems map colors to actions. In LightBurn, black usually means engrave and red means cut. Other software uses different defaults. The file isn't finished until colors match what your machine's software expects.
For a mug, you usually want engraving only. For wood or acrylic, you might want both: engrave the interior detail and cut the outline. Put each action on a separate layer with a clear color code.
One practical note: when you're designing laser cut files, keep cut lines as single paths. Duplicate or overlapping lines can leave burn marks or double cuts. If you're not sure, run a tiny test with each color before the real job.
Step 5: If you're using a laser engraver for mugs, plan for the curve
This is the step most people skip, including me.
A mug is not a flat surface. When a flat design wraps around a cylinder, the shape distorts. The rotary attachment helps, but it doesn't solve everything. You still need to design within the safe engraving area.
Before you design for a mug:
- Leave at least 1 inch from the handle and about 0.5 inch from the top and bottom rims.
- Confirm the usable width with the rotary attachment in place. It's often smaller than the flat bed.
- Keep text large enough to stay readable as it curves away from center.
- If the mug is tapered, expect more distortion near the bottom.
I learned this when a wide logo band wrapped too far around a mug and the last word disappeared around the curve. The file looked fine on screen. The mug told a different story.
Step 6: Always run a test piece first
I know it's tempting to skip this. The file looks perfect, the material is prepped, and you're on a deadline. But the cost of one test piece is almost always lower than the cost of a ruined batch.
Use the same material and settings you'll use for the real job. If you're doing mugs, don't test on flat wood. Engrave a test mug. Or at least use a piece with a similar curve and coating.
Check for legibility, spacing, depth, speed, and position. So glad I started doing this. Once, I was one batch away from engraving 100 mugs with the old phone number because I used last year's file. A test piece caught it.
Step 7: Export, then re-import and check again
The export is not the finish line. Re-import the file into your laser software and check the layers, dimensions, colors, and text. If the machine doesn't have the exact font, you'll see it at this step. If a fill isn't going to engrave, you'll see it here too.
If possible, include a note in the file or a separate text file with material type and settings. Future you will thank present you.
And if the output still looks bad after all that, stop re-exporting. A ragged line or missing engraving can mean the machine needs maintenance. That's the time to contact Coherent laser repair. It's not a design problem if the design is confirmed and the material is correct.
Common file-prep mistakes I see
Here are the mistakes I see most often, including in our own office:
- Skipping the test run. I knew I should run a test mug before a full batch, but thought 'what are the odds?' The odds caught up with me when the logo was 20% too large. A 20-minute test would have saved the batch.
- Designing for the marketing bed size. The real work area is different once the rotary attachment or a jig is in place.
- Using a font that isn't installed on the laser computer. Convert to outlines. It takes ten seconds.
- Ignoring model-specific file requirements. Coherent's support documentation lists import requirements per model. Read it once, save a bookmark, and stop guessing.
One more thing: if you're a small business and your first engraving order is small, don't let anyone make you feel like it's not worth their time. When I took over purchasing in 2020, the first supplier I called for a small job treated it like a nuisance. I didn't call them back. The vendors who answer small questions are the ones who get the bigger orders. Small doesn't mean unimportant. It means potential.
